Yesterday afternoon I measured up the door cards from an old Commer lorry that I am restoring, in order to make replacements. They measure roughly 6mm thick but I have noticed that replacement Millboard these days is 3mm thick.

Lorry door cards are just painted without being covered and I was just thinking that 3mm seems a little too thin?

Any thoughts?

Glue two thicknesses together, possibly?

Two options:

1) Use 6mm Foamex board. Waterproof and lightweight, easy to work.


2) Use 1/4" foam and plain vinyl and improve the door cards, unless it is going to be concourse?

We have some foamex board where I work so I will have a look at that. I did wonder about either glueing or just placing one sheet of millboard on the top of another and screwing in place.

I think the trouble with one thickness is that the inner face of the door is not flat, it has ridges and louvres etc and I think a board that is thin and flexible may be pulled out of shape when tightened on these features.
